tear down observations 3
the left side chain housing has considerable scuffing/wear just above the ramp. What would have caused this? and how can I ensure this doesn't happen on reassembly?http://forums.pelicanparts.com/uploa...1100493842.jpg

If the cam sprocket is put on backwards, it will do this. it causes a huge misalignment on the chain. This is half the reason you do the alignment measurement on assembly. I've never made that mistake, but seen it done.

The cam sprocket was not on backwards. I don't believe the motor has ever been apart but the chain was obviously rubbing the inside of the cover?

Please don't take offense but are you aware the chain (camshaft) sprockets are installed with the opposite side facing outward?
