Had the same problem recently. Worked at it for over an hour then gave up. Bought 3 new D cell mag lights on Ebay for $9.99 each and threw the other one away.
You have to get at least one of the old batteries out of the flashlight to tell who to send it in for warranty and could not do that. After some point your time is worth more than the flashlight is, and its time to buy a new one. Now I make a paper tag with the date its been serviced (you do lube the "O" rings dont you?) and make of battery and tape it on the outside. That way if the battery pukes inside I can send it in for them to take it apart! |

That's like saying real Porsche's only have the engine in the back. (Which is true, of course).
They have multiple models that have evolved over time. I have 2 large maglights, and one opens at both ends, and one doesn't. |
REAL Maglights aren't open from one end to the other, nuff said.

I have to agree with Hugh. I just opened my 2 cell and it cannot be used to fire flaming ping pong balls.
