Stuck bolts in magnesium case-Mercedes
Helped a fellow Pelican this morning crack a transfer case to investigate a noise.
The biggest hurdle is getting what's left of the case bolts out. We cut the heads off to split the case but, tried penetrant, heat, everything we could think but we could not get the threaded portion to unscrew. I could move each one a tiny bit back and forth but they would not turn out. Any ideas on how we might get these out. Drilling through the bolts is possible but would take a very long time(x5). We would also risk damaging the threads.

I don't know if there are any shops left in SE MI that do EDM (electrical discharge machining)...

I've used oxy-act to heat it up, and then quickly sprayed WD-40 on the threads.
BIG risk of FIRE and/or permanent damage, but the lube seems to penetrate better. The same might work with an air duster or dry ice on the stud. The idea being to quickly cool it to break the corrosion bond. Coke(diet?) is supposed to be acidic enough to eat through rust and mineral deposits. When it gets down to flush, I haven't had much success with the reverse drill/easyouts. The square ones driven in seem to have more bite. Just some ideas. Good luck. |

Do you have a stick welder? Ground the block and connect the bolt/stud to the electrode holder. Pulse the machine on and off to get the stud very hot.
This will concentrate the heat where you need it, far more effective than oxy-acetylene. Then douse it with oil.

We gave up after a few hours of work. We never did find the cause of the noise he's hearing anyway.
He's going to drop the case off to a local shop to get the bolts removed. Thanks for the suggestions fellas!!
