Wrong time! 915 pops out of second gear!

Next week I plan to visit Chattanooga, TN and do some driving in the mountains. Well, my 78SC has been down for several weeks while I replaced the a-arm bushings and ball joints.

I get it back together and now there's a problem with the tranny. I engage second gear, and when I let out the clutch, it pops out of gear. It does this every time. All other gears engage properly. I will try readjusting the shift coupler again. I am using the Rennshifter from Pelican member James Adams, along with an Apex style shift coupler, so there is no slop in the mechanism.

I drained the oil, and there are no steel parts or shavings. The drain plug also has only a very tiny amount of steel on the magnet (altogether an amount less than the lead in a #2 pencil tip). The oil does has a slight brass sheen to it. Before I took the car off the road, second gear was a little tough to engage. However, it never jumped out of gear like it does now.

Please tell me I overlooked something simple!!!

first be sure that the coupler bushings are intact, and the trans is going all the way into 2nd. if 4th works, then 2nd should, shifter-wise. is the shift handle centered in the shift tower when in neutral? if it's back too far, the shifter may contact the edge of the housing before the shift is completed. the little teeth that break off the syncro rings don't always end up in the drainplug magnet.

Check for isobutane dissolved in the gear oil Seriously, if not an adjustment problem then the dogteeth, synchro ring and operating sleeve are likely too worn. Jim

Well, it appears John and Jim are correct. Just after I took the car down, I added an extra bead of weld on the Apex shift coupler shaft, for extra margin of safety. Well, the Apex coupler is already very long compared to the stock shift coupler, and it would not permit enough travel to engage 2nd gear fully.

What struck me as odd was the fact I could engage 4th gear fully, but not second gear.

I ground down the weld to permit more clearance, and I can manually engage 2nd gear now. I need to fill the gear oil, and perform a test drive to be absolutely certain all is well, now.

Jim, there exists no isobutane near this 911. I am running pure R12 on a marvelously rebuilt and upgraded A/C system. Why mess with perfection--37 degree vent temps on hot, steamy days.

BTW, manually engaging 2nd gear at the transmission rod was very hard, so I suspect I will be rebuilding this tranny in the not-so-distant future. All is good, though, as I can still make my trip to the mountains to scratch old rubber off my tires.
