Custom roll cage pics
The cage in my new car is almost done. I used this forum to gather many of the ideas used in the cage design, so I thought I'd give back and post what I came up with. I used CAD and FEA to the design the cage to maximize torsional rigidity. The car will be street driven from time to time, hence the door bar compromise (a la the GT1 street cars). Enjoy.

It's looks very well thought out. Great job!

I've always wondered......
How do you make those compound angle cuts where the bars meet up? Seems like you would have some wild angles. Is it some trial and error process? Thanks

I live in the Bay Area CA. These are the guys that actually built the cage- there are more pics there as well:
http://www.tcdesignfab.com/pete911cage.htm I've only done much simpler fabrication myself, and yes it was trial and error. Not sure that you could do this that way, though...

Looks very nice... I really like the design.
However, I would have put the dash bar under the dash further. As to stay away from knee smashing should you ever have a serious crash.. Lets hope that never happens. But overall it is sweet.

Sweet!
So you used a software package to maximize the torsional rigidity?

Yea, Cosmos Works. It's pretty basic, but it lets you compare different designs quickly... And yes I'll have to pad that knee bar well.

I used the Grape CAD Shareware program which is free and came up with a similar design. I've shown some examples of what you can do on this thread. It does take a lot of time though, at least for me who is not a trained engineer. First you have to figure out how to make a representative model without transfering the entire tub design into the software (a massive task BTW!). Then throw a cage design at it. The software doesn't give you an "answer". Rather you'll need to come up with multiple design strategies and variations to test the affects of what works and what doesn't work within a certain strategy. Then you need to come up with a way to compare the results -- which will often not be 100% conclusive, but rather the results will be different.
If you were to ask me, it's a fun and rewarding project and you'll learn a whole lot! ![]() Go for it! ![]()

I've had very good experience dealing with Tony at TC Design. He put in a very nice roll bar in my SC. He's got quite a portfolio for such a young guy.
