Starter/Fuel Pump Related Issue?

Yesterday morning the car started fine and was going through its warmup phase while I was on the highway. Suddenly the engine died. I pulled over and noticed that the "outboard" fuse and holder I use for the fuel pump (replacing the original broken connector @ the box) had fried. I had a spare holder w/ pigtails and wired it back in place and was on my way.

About an hour and 2 stops later I tried to restart the car. The starter cranked but the engine would not. I tried this 3 times. Then the starter made a grinding noise and the whole thing shut down. All I could hear was an extremely faint click when I turned the key. There was no CD (MSD) or fuel pump hum. CAA (like AAA) tried a restart w/ their battery that didn't work. The headlights seemed dimmer than usual and the horn sounded weak, but the power windows and the under hood lamp worked. The CAA mechanic said the gauge indicated 592 cranking amps from the battery. The newly replaced fuse and wiring looked fine. The starter and solenoid were replaced about 5000 mi ago. The fuel pump was replaced about 12000 ago. There is no DME or O2 sensor. There was fuel in the car.

So my questions are:

What's causing the fuel pump fuse to fry? Why would a pretty new one overload the 25A circuit?

Why won't the car start now? Is it a grounding issue? Remember the starter unit is new.

Are the 2 related?

Thanks for that diagram, Ron.

Fuse S16 is the one that blew, and I temporarilly swapped in a different fuel pump relay, which didn't help. I'll be checking the wiring and the distributor next. I'm hoping for a grounding or other simple wiring issue.

Paul, Ijust had the same thing happen to me. The wire fried becuse of a loose conection and corosion at the screw for the wire. I pig tailed around it with a fused wire and no problems. Just waiting on the new 10 pole holder to come in. As for the other issue I have not a clue.

Hey Paul,
How about a bad relay or a high resistance connection at pin 30 before the fuel pump.

Thanks, guys. I think you're both on the right track for the fuel pump--basically just old wiring/connections having too much resistance. I was using a pigtail previously. That's the outboard connection I was referring to. I've replaced it but when I get a chance I'll run a totally new one from the battery and bypass the fusebox altogether.

As far as the starter issue goes, it couldn't have been simpler--when my mechanic installed my "new" tranny, it looks like he did not make one of the electrical connections very tight and it came off.
