Post 911 modification

Hi all, I am in the process of building a 911 Supercup club racer and would like some advice. I have 2 rolling chassis, '71T and a '91 C4 the only problem is the 71 was hit hard in the rear and the 964 is smashed in the front.
i would like to cut both chassis in half right around the leading edge of the door jambs. and weld the two good sections together.Sounds easy enough but the problem I am running into is the fact that the 71 is a Targa and the 964 is a coupe. So I'm going to have to get creative on the roof section. Also, before I get started I need to remove the door panels. I tried for 4 hours to get one off but can't quite seem to be able to remove those suckers. Can anyone tell me how this is accomplished?

I had a friend who did this with 2 SC coupes. Cut behind the doors, though. Are the smashed so badly that you cannot realign and replace sectional panels? Seems like this is pretty easy to do on the front on the C4. I started with mine smashed in the front and was able to realign it and cut and weld in new panels and supports bought from Porsche. My damage extended minorly up to the cowling, but not beyond there and not to the roofline at all. Cutting and welding two chassis should work well, but man is there a small margin for error which you could not see until you are putting it all back together.

Actually this is much easier than it sounds. Full welds are not necessary, a few spot welds tacking it together would be more than enough structural support. As to the problem with the roof, there is no need to use sheetmetal, as it would be too expensive and also be heavy. As this will be a race car, weight is an important consideration. I would reccomend chicken wire and some sort of fill. Avoid conventional automotive fillers, as again, they are too heavy. Head down to Home Depot and pick up some Spackle.

No need to heat weld at all. There is a product called "JB Weld" that is kinda like a glue for metal.

Just put a little of that on the two halves and let 'er dry.

Emcon,
Why even a roof at all? hy not make it a cab and use 1" PVC for a roll cage? You could get rid of the heavy windshield and save the cost of lexan by stretching Saran Wrap across the face of your helmet.

Why do you have to get creative on the roof section? Cut the A pillars on both equally. Join the back of the 964 to the front of the Targa. Though I've never done that before, I am installing a 964 windshield in an 85 930 and it looks like the big difference is in the seal. I'm planning on using the 964 seal as it doesn't require the aluminum trim ring. Also, am sure that targas and coupes use the same windshield. Or, could you find a speedster windshield assembly and the heck with the top?

You are just the guy I need to talk with about a potential project. I may be working in Thailand in the near future. How hard would it be to plasma cut my 1986 930 Cabriolet project car in two pieces through the middle of the door sills and reweld after clearing customs in Bangkok? Can it easily be done in a way that would yeild a good chassis? How many hours would you predict for the cutting and rewelding? (Excluding trim, mechanical, and electrical r and r.)Why? Two reasons. Old cars are prohibitted to be imported and the tax would be like 200% or so of thevalue new.

Congratulations on bulding a Supercup car. This is quite an exciting propsition, but I'm sure the rewards will make the extra effort worthwhile.
Converting two dissimilar cars into one is a tricky skill however. Disregarding the dubious advice posted above, you will need to start with some decent welding gear. JB weld, although great for suspension assemblies, is althogether too rigid for the twisting properties of a race car chassis. Five minute epoxy resin (carefully applied) can speed up the re-joining considerably; adhesive panel bonding has been at the forefront of race car manufacture for a while now. Join the bandwagon!
You will need an accurate jig. Dexion shelving and a plumb line will be essential here, although you may be able to get away with a small quantity of water in a U shaped section of garden hose to get your reference level. Do not attempt to use the 'weld' technique to join the dissimilar halves, as this has been known to cause metal distortion and consequent fatigue. Safety First!
The C4 will have an additional driveshaft to the front of the car. A sharp keyhole saw should eventually slice clean through this, after which you can safely bind the rotating portion to the rebuilt shell with a stout piece of polypropyline 12mm rope or similar.
The most common difficulty with this type of project is getting uniform gaps between the panels, eg door and hood. I recently heard of a new technique whereby a heavy 'skim' of polyester filler is applied to all gaps, covering them completely. As this is a race car, functional doors are not a pre requisite, so after application of the filler you mask a series of lines up where you wish the new gaps to be, and paint them in with Wurth 'satin black' chassis paint. Be sure to let it dry thoroughly before applying racing roundels and sponsor stickers.
I think you will find that the '71 targa rollbar will be surplus to your requirements. After removal, bolt it directly under the front bumper with a series of M8x25mm allen headed cap screws. It will function as an effective front spoiler.
