Since this has been mentioned in several topics I wanted to create a new one so that I didn't have to go to all the others and post this new information.
For fan housing repairs, you'll need to find someone with a TIG welder. In my case I was charged $17.50 CAD (about $12USD) and they repaired the crack in the housing for me. They also told me that it was impossible to repair a chip on magnesium with more magnesium (or the fan itself). An idea that I got though was to take an equivilent piece out of the opposite fan blade. That should ballance it fairly well if you don't want to buy another fan. Blades on an 11-blade fan do not have an opposite blade.
Any pieces you take out will effect the performance of the fan, and may cause unwanted noise. You might be better off looking for a good used fan. ------------------ Bill Krause '79 911SC Euro |

Adam - I just had the fan from my 930 motor repaired. It had chips and cracks. I don't know how the guy did it but I can find out if needed (it may take some time, he is an Indy mechanic and May is near). The fan now looks brand new, I posted a picture of it some time back when someone asked about painting and powdercoating.

Whoa! If what Bill says is correct, then advice for folks to shave fan blades for powdercoating is bad advice.
It is possible to balance a fan. However, you must turn the fan repeatedly and let it fall to rest, ensuring that (use a table for this) it never falls to the same location twice. The trick is to remove the fan and find a useful center holder that permits 100% spin without (much) friction. Jw |

LOL, Yeah, I figured out that there is no opposite blade on the 11 blade fans. Stupid error on my part.

Depending on the size of the missing chunk, it should be possible to saw & file a replacement part to be welded back in place (and take care of the balance problem) ... from an old scrap VW crankcase or transaxle housing (most VW shops have dozens laying around in a scrap heap) ... so check around.
