More mundane, but critical work. We sunk the nut-serts into the car so that we could attach our custom quarter-bumper bracket. The bracket is channeled on the end to allow for adjustment, but really sturdy with grade 8 bolts and the stainless nut-serts.

After much fitting, grinding, massaging the rear flares are on. Bonded to the car with 3M 08219 bonding agent and a bunch of screws. The car will cure and then be flipped and reinforced on the underside too.

And even more mundane rear end fabrication. Really want the bumper to body seal to be correct/even. It seems like the flange under the light box stopped too early and would require glue to hold the seal in place. So we "improved" it by fabricating a continuous flange that will hold the seal all the way to the bumper guard. The thin metal is not easy to weld, Had to tack and grind it several times as it kept blowing out.






Looks good when completed around midnight lat night.

So we finished fabbing the rear bumper and rear flares today. The flares will be held in place by a modified version of the stock bumper supports that thread through the engine compartment and the bumper extensions will stay attached to the flares via stainless nutserts and bolts.

We managed to get the car out of the garage (much rain here lately) in order to clean it out and turn the car arround. The wife (many thanks) managed to score two heavy duty drill press stands at Goodwill for $7.00 each just yesterday. They were the PERFECT height to support the car as our rear jack stands we had modified were a little too tall and would have required another cut and weld job.



We did some rough fitting of the front pieces including the metal hood. She is starting to look like a car now. Very happy.

Looking great Trent ! You two are really doing a professional job here.

I had to remake the passenger side taillight box too, what a PITA !

Then the 911R experts pointed out how Porsche ground away the taillight box for fiberglass R taillights fitment..

More fabrication

SO we've moved on to the front bumper installation/fabrication. First the good news - the front bumper had threaded studs already glassed in. The bad news (but expected) we needed to fabricate a pair of brackets. We took the same path as the rear and used steel to form brackets the will be screwed into stainless nutserts mounted into the tub.

Driver's side has more bend to compensate for the battery area.



Passenger side bracket.



Also went up to Exclusive Motorsports in Denver, NC to look at some roll cages. I think I am going with a "X" configuration in the rear that will likely mount through the firewall.

Really don't want to work around a permanently welded cage in the cabin area -especially since everything will need to be re-installed. I may try something a little unique in that I want to weld the rear leg portion in the engine area but with an extra mounting plate butting up to the firewall rather than a continuous tube into the cabin. Then in the cabin, use bolts everywhere including bolting the rear leg mounting plates to the mounting plates now on the opposite of the firewall. Still don't know if I will do that.

Regardless if I go all bolt-in or hybrid weld/bolt-in it should look similar to this, except the X will closer to the back glass.

Spent the last couple days fitting the doors and fenders. That actually went pretty well

We then moved on to the turn signals and horn grills. Now that was a PIA. This was the firs time in the project I was starting to regret going with fiberglass. The openings were full of extra glass that we tried to massage with a bunch if air tools.



After about two hours of that, they still were not fitting. So we decided to cut the underside and sides of the turn signal boxes away. Only after we did that did everything start to line up.



We are going to fabricate the removed areas out of metal to hold everything in place and reinforce the bumper tomorrow.
