maybe the windshield is leaking int the area near the plastic cover? why is it collecting there in the first place? i guess there are some vents above and the cowling has louvers to let fresh air in.
funny Ive seen issues like that with both volvo 240s and 740s. I found a plastic cover underneath the blower motor in my 740 and it was filling with water, motor was completely immersed, and seized up. I've been putting a heater in to dry carpets in my 240, plus a few holed drilled in the floor there didn't seem to hurt anything much. funny but the motor in my 740 seemed to be wired to always run the motor on slow speed. heater blower motor in that car is easy to get to. I didn't want to pul the windshield and replace the rubber seal so I tried squirting a tube of sealant under the chrome strip.. It worked a little but still not right. I have a friend wheo took his car into a windcshield place and they installed a strip on top of the windshield along the bottom edge,, to deflect the water over the windshield seal, its an older BMW. maybe that special strip can avoid the need to pull the windshield..

the 240's are wonderful cars to maintain and work on but the one place they fell apart was the heater blower motor. the engine is easier to replace in a volvo 240 than the heater blower motor. its been said they start with the body and blower motor and then build the car around it. at least in the 944 it looks easy to get to.

Chris:

You did good! Thanks for posting the video of your solution too.

BTW, you are NOT a dumb ass. You are a problem solver in my book.

Great stuff, I was also wondering if its possible for the blower to get water in it because when I was driving under very heavy rain last summer my right foot got wet because water was getting through somewhere, I was suspecting it to come from the footwell opening. Now I know why this might happen.

Yes, why is the water collecting there? While you have the blower motto uncovered, can you put a hose on the windshield/roof to see how water is invading that spot? Seems water isn’t draining from somewhere and overflowing to the fan box.

The fan shield was not properly sealed

Hi Chris, I love your videos and watched all of your 944 restoration. It's good you bring attention to the fan shield and it's important to use enough fresh dumdum when reinstalling.

Even when sealed properly, it's probably possible for some water to occasionally get up and over the shallow lip at the back of the shield. But this would be a rare occurrence and there would need to be sufficient water and sufficient airflow to push it up and over.

When parking outside, definitely try to angle the car slightly downward since there are no drains at the back of the area under the windshield, the drains are only at the front of the early cars.

Yes, this typically is caused when the heater fan motor is removed/replaced and the shield/grill is not properly resealed with the porsche goop (same stuff they used on taillight lenses. The grill is also removed to replace the windshield wiper transmission on square dash cars.
