Arghh...
Ok, when i first bought my car, i noticed the front left headlight was turned way the **** out there..it was pointing WAY to the left, so i decided to re-adjust it's direction So i opened the headlights, unscrewed the black plastic piece which was around the headlight..i noticed it was missing a screw..and another one was loose..i replaced one of the screws and re-tightened it. Then one day, i noticed my headlights wouldnt come up..i was puzzled...and i heard a brrrrr sound...like something was grinding.. When i pried the headlights open, i nocied the plastic black piece which i tightened down had completely fallen off and jammed the assembly from opening up properly. I just tonight opened up the motor..and noticed that the wheel..was WOOD. Literally..it was made of WOOD. The wooden piece has been damaged by the METAL turning wheel..and there is a gap where it is torn up.. Now I dont know what the wooden piece is called, and where from pelicanparts i can order one, and second..i tried using resin to re-mould the teeth, it seems to be working slightly..but i gotta cut the grooves properly...ive been doing it for a good 5 hours now trying to perfect these things..im sorry..but i just cant believe that they used WOOD for this application...it boggles the mind..

oh wait. i wasn't supposed to finish that. sounds horrible. only suggestion i have is to get yourself some nice plate aluminum and mill yerself out a piece to replace it, and prevent such reoccurances. SoCal is the best to consult on this. who knows... might have been a cheapo-fab job by the PO?

Update: I have filed down the grooves..and the teeth seem to be perfect right now, there is no resistance when i manually turn the motor, it seems to be going very well..but i have to see how well the grooves/teeth work with the speed of the motor and pressure from the headlight assembly on them..
I will give updates tomorrow, jesus..i feel like some wood-carver...

That type of gear reduction is worm and spur. The large spur gear is not wood it is a form of pressed and heated fiberglass and epoxy like computer motherboards are made from. It's design strength is more than adequate for the application. Unless your plastic covers come off or if you get a hand or arm caught and jam the works .
You have to replace the headlight motor if your repair does not work. Fortunately all 924, 944, 951, 924S, 944S headlight motors are the same. Check the local wrecking yards.
