944 exhaust

1984 944 the cover on the exhaust manifold has separated,bolts rusted & broken.I cannot get new bolts in old slots.Mechanic sz difficult to do because small clearance ,etc.Engine is loud and compression is noticeably effected..

The factory configuration uses studs, not bolts. With bolts, you run a great risk of stripping the threads in the head trying to wiggle them in the way you've been doing. Will end up having to replace the head and incurring a $3000 repair-bill.

1. remove everything, entire exhaust headers, all bolts, gaskets
2. clean thoroughly, use Q-tips & solvent to clean out the holes in the head
3. install NEW exhaust studs, use some red Loctite to hold them in their final position
4. slightly slot the holes in the exhaust headers to allow for expansion from heat
5. install exhaust headers with new gasket, may need to lower the exhaust-collector pipes a little
6. install copper nuts and tighten to spec
