Broken Exhaust after Major Pothole

04 Mini cooperS

This past weekend I was using my mini in a TSD Rally here in So Cal, we came around a corner and there was a major pothole. When we hit it I swore we must have had a flat tire, but we did not get a flat instead the car got much louder. I figured something just got bent or broken on the exhaust and took it home.

Once I got it up on jack stands I found that a section of the exhaust directly after the flex point seemed to have sheered off ?!?!?!

So my questions are:
• Is this common? or does this point to something more major for this to happen i.e. broken engine mount or something?

• Does this have to be taken off all the way up at the header?
• Can I just get under there with my mig welder and tack weld this back in place?
• Is this supposed to have flex or just be press seated in or something?

This is my first mini and first time having something like this set up on the exhaust.

Below are images of the issue.

It definitely wouldn't be a bad idea to investigate your engine mounts and check their condition, but the exhaust cracking is actually more common than you think. You can take it to an exhaust shop and they can do a temporary fix by just welding it up. Here is one:

This tech article should be helpful in showing you how to remove the exhaust if you decide to weld it yourself: Mini R53 Catalytic Convertor Replacement | R53 Cooper (2002-2006) | Pelican Parts DIY Maintenance Article.

Let me know if you have any questions.
