FWIW I replaced my dead Boges with Bilstein HD struts in front and KYB Gas Adjust units with Bilstein Sports in rear. Much better and IMHO worth the cost for a Sports Car.

On the other hand, my 1970 bus got KYB GR-2’s all around. Ok for a bus.

Exactly right. Insert is nice, tight and quiet on driver side but a little loose on the right. I’ll investigate as you suggest. May need to resort to spacer/large washers.

I'd hunt around for why. Maybe some threads are a bit bad? Little files can be useful.

But if all else fails, drop a wahser or two of suitable size in the empty tube. This will in essence shorten the tube vis a vis the insert, and allow the collar and other parts up top to do their jobs.

What material should the spacer/washer be? I’m thinking they should be hard but tough neoprene. Something like that. Thanks!

We added a “spacer” of hard rubber sliced from a suspension cap and placed it at the bottom of the strut. The Bilstein insert just rides on the bottom of the strut. The rattle has been eliminated for the time being!
