Motor Re-assemble (cooler leak)

Guys, please some urgent input please...

Background: Motor 2.7s - recently had Heads re-done; motor was put together by a tech separately and not tested together with car once re-assembled.

I am seeing a strong oil cooler leak (when started). It appears to be coming down along the side wall of the oil cooler (on the side of heads); top of assembly appears dry (however, clutch slipping so its got to be spreading, I think). I replaced all three cooler seals as well as the thermostat ring but to no effect. The motor starts and it comes down flowing.. Cooler itself is not leaking though.

When replacing the seals, I realized that it is possible to dis-locate the seals mistakenly when inserting the oil cooler and not careful (this was a partial drop so not much space).

Any advice please on how best practice how to insert the seals (housing first?, cooler first?), tightening the bolts or any other ideas what could be wrong? Would taking off the head exchangers show the leak?

Of course, nothing was leaking prior to taking the motor apart.

This is a sad, sad story as the new heads did not need replacing after all so I'm going round in circles... New Valves Bent (OVER-revving?) ...no valve clearance instead.

Ideas:
-Incorrectly installed breather gasket
-Detached or bad install on breather hose
-Bad oil pressure switch or incorrect install
-Pinched t-stat o-ring

Was the case split?

i feel your pain. could be a rocker shaft. hope it's not the cam housing to head area leaking.

On a 3.0 I would say that it could be the RMS and not the oil cooler. I am not familiar with the 2.7s but if the oil cooler is mounted in the same location as the 3.0 ...

I could have sworn that my cooler was leaking after I finished my rebuild - oil appeared to be dripping down the side of the case around where the cooler meets the case. Turned out to be the RMS - all is dry now.

my guess is #6 intake rocker shaft has worked itself out of the bore.
