On my 2001 Ford F150, the driver side seat has a worn spot through the leather and into the foam, creating a hole 3"-4" wide by 5"-6" and 2" deep. New foam is not available from Ford, so I'm looking to repair it. My only thought is to cut out and build it back up with new foam, using 3M spray adhesive.

That is exactly what you do...use a turkey knife to shape the replacement piece and be sure to use a good amount of the spray glue on both pieces..if you get a rough size of your repair piece I could probably send you a piece of foam..hope this helps..
