E46 fuel pump mystery

- 2001 e46 with 100k on fuel pump would not start after sitting for a few days. Power at pump (initial 2 sec (+11.5V) + power when cranking (9V), pump clicked loudly, but no pump motor sound. Removed pump checked with external battery same loud clicking - Tapped pump with hammer, now started running. Put back in car where it now worked. Drove car back in driveway. Assumed stuck pump from brush or vane wear.

- Ordered new VDO pump from Pelican - Installed in car worked for 2 weeks. Now same problem is back, same symptoms. Pump clicks etc. Removed new pump, does not unstick when tapped (not whacked) and checked with external battery. (no I did not hook it up with wrong polarity)

- California car - No rust or or other impurities in tank or fuel lines. Power to pump is 11.5V as mentioned above and connectors are spotless. And, yes the pump intake is submersed in fuel, and the screen is also spotless (just like the old one).

- Issue seems to happen after car has sat for at least 2 days - Never came up when actively used.

- Possibilities :
1. Bad new pump (has anyone experienced this?) - Unfortunately I threw out the old pump so no backtracking.
2. Debris falling back into pump from fuel line, causing pump to stick. (No sign of stuff from line when disconnecting though, any experience here?)
3. Any other ideas out there?

thanks,
Peter
