Probably due the ceramic material being broken, but dont worry eventually it will make it to your muffler and then it will rattle too!!! Or a nice sized chunk will lodge in the pipe and the vibration and exhaust pressure will cause it form perfectly and plug up the exhaust. interesting stuff. any idea why it's shaped that way? does it wear away like this over time?

Quite often a chunk of this material will break away, it may be a square or triangular piece. With prolonged running it will come up against the outlet of the cat and pressure and vibration will cause it to wear into the exact size and shape of the pipe. If it happens to be facing the right direction it will just be a restriction in the pipe, if its turned sideways it will totally prevent exhaust flow.

FR & Wolf, wow, very cool stuff. never had the chance to see the inside of a cat before with the exception of a bead-type cat. very interesting. wonder if there's a market for burnt platinum chunks

Actually, there is. We save all the old converters and a guy comes around about every other month and gathers them up. He must sell them somewhere! or he just has a really strange hobby!! The metals in todays converters consists of Rhodium and Paladium.

if one's catalytic converter was malfunctioning, would one experience a slight exhaust smell in the cabin of the vehicle and/or heat up unusually high? to the point that your armrest is very warm after driving for 30 mins in warm to hot conditions?

Most of us are there!

I couldn't believe it when some guy gave me greif over the fact that most of the original equipment cats could be replaced with higher flow units for:

1) Lower back pressure - power and economy
2) A more effective smog system (passing DEQ easier)

in 18 or 19 years of service most are broken, plugged with crap, or simply ineffective. Besides, newer cats just flow better.
(Anti freeze and water mineral from that oil/water cooler leak that everyone has had, usually poisons the ceramic reactive surface.)
Most muffler shops will do the job for around $200 out the door.
