Right off the bat I'd suggest an OEM coboy hat, but if not I think that there's plenty of aftermarket options available from either our host or Performance Products. Just be careful of fitment before you buy.

Real cowboys have custom made hats. Not a lot more than a good Stetson.

Stetson, my a$$. Resistol or Larry Mahan. If you want a good one, regardless of brand (the well known ones are really much the same anyway), don't go for anything less than a 5X. A 20X Mahan is pure luxury. It will still stay nice and soft to the touch and retain its shape and firmness through rain, snow, wind and sun. And Cary is right, a custom one isn't that big of stretch over any decent brand. Spend a bit on a good one and it will last as long as you will.

Look for a vintage hat. If it is quality, it should last damn near forever. The higher quality the beaver felt, the more "all-weather" it will be. As for comfort and style, that is very subjective. I prefer a smaller banker or derby style and lighter color of belly. Stetson and Resistol are two of the bigger hat makers out there and make varying styles at different quality and price-points, but there are plenty of smaller companies and custom hatters that can make you whatever you like.

a real hat takes years to get enuff sweat, grease and dirt on it, 'till where it is right.

I had mine about where I wanted it one time, but then my dog ate it.

Still breaking in the replacement

The "Best"? I have a Borsalino that you can actually roll up and put in your suitcase. Here is the link. They're now in the $400 range. I think I paid about $150 about 10 years ago in Santa Fe, NM. Here is a link, you may be able to find cheaper somewhere else. I just goggled and found this link.
