Just had my shroud alternator and alt strap out to run alt. diagnostics. while it was out I had the pulley sand blasted and powdercoated a clear. Now I put the alt and shroud back in. all is good and did teh shims in teh same order. 2 betyeween alt and pulley, 3 under the big cap and nut. Then notice as good inch of slack. pulled it out and pulled a spacer and now there is only 1 beteween the spacer and nut and it's still very loose. Not sure why there is so much slack now. advice please.

Did you put the spacer you removed back in on the nut side? If not, your nut could be bottoming out - or you don't have the pulley aligned correctly - here's the tech article on it:

Spacer, shims or BOTH sides.....tight nut.
