Has this happened to you?

Quick rundown:

Replaced alternator...
Painted housing and fan (being careful to not put a thick coat on)...
Got everything together...
Fan was hitting housing, even after test fit showed ok....
Loosened everything up around shroud, gave everything a good push...
Then retightened everything...
Belt installed, no issues, appears to be fine...
Is this ok? It is my first experience with this....

John

The fan was hitting the housing or was the housing hitting the crank pulley?

BTW, it is a PITA to get the housing lined up since you have to get it underneath the shroud so it is understandable you didn't feel confident.

Sometimes the woodruff key gets pushed out of position when installing the fan.

Fan was hitting the housing, but only in a couple of places... It seems ok now, maybe the slight tilt or looseness of the housing was to blame?

Part of me is waiting for it to fly off... . What sucks is I started to sand some paint off of the housing and screwed up my paint job, when I don't think I needed to.

On another note, the "honk" I get at cold startup occasionally apparently was not the alternator bearing. No idea what's causing it.

I would check that key. Sounds like you may have pushed it out. It's not an easy job to install the fan and have that key stay in place. Iv'e done many and I still have to be very careful.

Thanks guys... Checked the key before, it was in there tight. Problem seemed to be fixed after those 10mm bolts were snugged up. Hopefully I don't have to worry. Drove it for a short time and nothing seems amiss...
