I rebuilt my steering rack. Naturally, I broke the two caphead screws that hold the steering bushing / bearing clamp and had to drill them out. I can not find a way to access what is under that mounting area. Can I drill and tap for bigger capscrews? Is there just a nut welded on the back that I will break off if I try to drill? Am I going to drill through something? Any help is appreciated. Cheers, Mike.

If you managed to drill out the head of the Allen bolts, the rest of the bolts have no more tension on them and may come out if you soak them for a day in penetrating oil.
Hard to say whats underneath. If you drill larger, you may destroy whatever female thread (Nut?) is under there. I would try to soak first. If that doesn't work, I would try and drill out the stumps by first grinding the tops flush, then center-punch and drill into the stumps with a drill smaller than the O.D. to save the thread.

Another idea is to take a center punch and a hammer and place the punch on the periphery of the cap screw head and try and rotate the head in a counter clock wise rotation. Sometimes the jarring of the hammering will brake loose the bolt. Naturally you will only start this process after using one of the better penetrates, and that's not WD-40.

First off, on the back side of the bracket are two internally threaded steel barrels. IIRC, the wall thickness is about 1.5 to 2 mm. They are about 10 mm in length. They are set up that way to provide "stand off" from the bulkhead so the steering bearing will not be crushed when tightening the bracket.
I'm a bit confused about what is left of the cap head (allen) bolts. You said you broke them and you had to drill them out. Since the pic is not from your car can you be more descriptive of what is left of the bolts? or provide a picture of the actual situation? There is always a solution for messed up fasteners...it is just a matter of... patience, application of brains over brawn and lastly $.

I have already re-installed new capscrews. I tried to drill (spin) the old ones out, I tried an E-Z-out, but in the end I drilled them out. On the exposed end of the screw was a big gob of rust that was holding better that a nut.
Right now there is the original size capscrews in the degraded thread of the old hole. Are the steel barrels welded to the pan where the threads are?I guess I'll have to weld two same height nuts in place of the barrels.
