Fuel/sender

I took the fuel sender out of the tank today to see if there are any visible problems. It would only work if I had a full tank but drop off quick. Any way I found one of the wires detached and fixed it, but I put it all back and it's still not working. I have about 10 gallons of fuel and it says that I'm on reserve. How can I troubleshoot this to see if it's the sender or my gauge cluster. Thanks

Could be either or. I would start by cleaning the PCB. The quicker verification would be to get a good used one from 928 Intl.

Wow, even a used one is $200 bones. Or wait till Dec 1/2 price sale or take a chance on an ebay one.

did you open it up? - there are very thin wires running the whole length of it with a float that rides up and down - as the float moves it changes the resistance through the sender and that's what the gauge reads - check that the float contacts are riding on the wires correctly - the wire rides between two contacts on either side - I opened one up a few weeks ago and it was totally rusted away inside but it wouldn't read anything - since yours will register full tank it might be fixable - be careful removing the nuts from the bottom that you are actually turning just the nut and not the whole shaft as this can twist everything up inside - do what is suggested above first

Yes I opened it, did the work to fix one of the wires that came apart at the connection by the nut. I checked continuity and everything was connected good. If I would to check Resistance what would be full or low fuel? The float seems to be fine, I think it was getting stuck so I re polish the shaft it rides on. Thanks for the help.

You could try an ohm meter on it. It should show a resistance change as it is moved through out it's travel. It may read non linear. In other words a bigger resistance change either at full or open condition. Some gauges show a slower drop at near full and faster as it goes to empty. Just my best guess.

you can also find the two connections at the top of the sender that correspond to the two very thin wires - then on the harness connect those two together and the gauge should jump to full - if this happens I would think the gauge is operating and your problem is definitely with the sender - do what harborman says - make sure the thin wires are between the two contacts on each side of the float - the wires are pinched between these contacts on each side of the wire - if the wire is not between the two contacts they are not making contact - look closely at the float - these two contacts are small and easy to miss - if I remember the third wire in the sender is for the low fuel warning light - I don't know the actual value of the resistance but it should decrease as the float goes to the top

Gauge is not reacting to connecting the two wires together but when I connect it all back a turn the car on the warning light comes on and the reserve light turns on too.

you can move the float just by turning the sender upside down - make sure you are connecting the right terminals together on the harness - if the gauge doesn't read full when the two wires that connect to the very thin wires in the sender are touched to each other your problem could be in the pod or the harness between the sender and the pod - did you clean the flexible board connectors like mpdano suggested? - also I should add be very careful when working back by the sender as a stray spark can cause all sorts of unwanted excitement
