Sort of like finding out your wife was an adult film actress ?
I would not get so worked up.
The car is garaged and it will take 30 years for that rust to go through.
You don't have that long left with the car, assuming you're pushing 60.
Rust converter and paint sealer and get back to enjoying the car for another 30 years.

Another vote for some corrosion inhibitor and then leave it be.

I have a similar story involving my first car. I owned it for over a decade before realizing, despite the evidence, that the driver's rear quarter was replaced. It bugged me for a bit, but it doesn't hurt my enjoyment of the car. I still own it.

I would simply stop moving and book an appointment with a shop you trust to have that rust dealt with. It sucks to have found it and would be interesting to know what kicked it off? Lack of vapor sealant or is that washer something dissimilar to the metal panel? Anyway its on the inside and you are lucky to have caught it early enough that a 1k buck or so later and its all in the past.

Whilst the door panels are off, you can check if the doors are original to the car by checking for the 4 digit number stamped on the inner face. On my 3.2 the numbers are located just above the large oval cut out.

The 4 digit number should correspond to the last 4 digits of the number stamped behind the knee pad trim pieces.

You should be able to confirm if a complete new passenger door had been fitted, or just a new door skin.

I've confirmed the door does not have a number stamped in it (the driver's door does). Thus the entire door was replaced.

Does anyone know where I can find these screws on Pelican? I've searched up and down, and cannot find them. In the BMW world, the parts diagrams are so good...

Nope that's not it. The screws I'm looking for are M6 15mm long, self tapping, pan head.

PET labels the door handle screws as 90011912901 or N0147612 - Pan-head screw M 6 X 12

I don't think that's right.

The screws I took out of the driver's door (and 3 of the 4 from the passenger) are M6 x 15 with self-tapping, and are yellow zinc.

What is PET and how do I get access to it? Thanks.

I've been unable to find the PN for the M6x15mm self-threading pan head screws. But since I have used my tap/die set to clean out the threads and they look good I will just use standard (non-self-threading) equivalents. I've also ordered new vapor shield.

My heart rate has come way down and I'm over all the angst I had when I first discovered this. I now really want to have a pro look at the door fitment though to see if they can tell why I get wind noise; it would be awesome to have that little nit fixed after 23 years of ownership.

What's this?

I finished up the POR15 treatment. I declare this episode behind me ;-).

Then onto the door pockets.

The kit works well.

I ordered M6x15 pan head screws from McMaster Carr. They are not zinc colored even though they were presented as such. I'm going to just get some M6x12 from Pelican and call it a day. The PET says M6x12mm, but the ones in the door measure at M6x15. Go figure.

Nice work, that door cleaned up well. Great perspective too, time to get it back on the road for some epic last summer / early fall PNW drives!

Those electrical splices almost bother me more than the rust.
Do you have a better picture of the clip thingy?

Love the e28 content BTW.

In case anyone cares, I finally moved my personal website out of my home an onto modern Internet hosting. In the process I had to update my "original Porsche Option Decoder" that's been running continuously since 1997.

It used to have a very simple UI that was focused on just the classic 911 (although I've been expanding database over time). Since I basically had to rewrite the whole thing to move it to modern web host, I updated the UI to allow searching across all Porsche models and years.

Check it out and don't be shy about providing feedback. Cheers.

Why did you need to rewrite it to host it elsewhere?
What was the old architecture and the new one?

Good questions. I answered here: http://forums.pelicanparts.com/porsche-911-technical-forum/1073366-updated-porsche-option-decoder.html#post11035548

Today (Oct 20) is this amazing car's 34th birthday! 43,884 miles.

I now live in Durango, CO. My 911 loves it here. So do I.

This week she got new trim for the rear glass. The old trim had shrunk, causing the two metal trim pieces at the top and bottom to no longer hold the trim in place; this caused the old trim (which, apparently, is plastic bonded to aluminum) to delaminate.

The new OE trim I got from Pelican is all aluminum.

Pretty gnarly job, but we got it done (I re-installed the brake light later).
